Foam Board vs PVC Foam Board: Which One Should You Actually Use?

By : Shiven on Jul 22, 2025 | Reading Time: 5 minutes

Most people think foam board and PVC foam board are the same. They are not.

At Printyo, we have helped thousands of customers across Melbourne choose the right materials for their signage, displays, and creative projects. And we have seen how picking the wrong board can lead to costly reprints, weather damage, or poor presentation.

This guide will help you avoid all of that.

What Are These Boards, exactly?

Foam board (also called foamcore) is made of a polystyrene foam core sandwiched between two thin layers of paper or plastic. It is ultra-lightweight and often used for temporary displays or creative craft work.

PVC foam board, on the other hand, is made of expanded polyvinyl chloride. It is denser, waterproof, and stronger. Think of it as foam board’s more resilient and professional cousin.

Structure and Thickness

Foam board typically comes in thicknesses like 3 millimetres, 5 millimetres, and 10 millimetres. It is lightweight, easy to carry, and can be cut with a simple craft knife.

PVC foam board offers a broader range. You will find it in 1 millimetre to 19 millimetres, with common thicknesses including 3, 5, 10, 13, and 19 millimetres. It requires a saw or CNC router to cut cleanly, but the tradeoff is durability and rigidity.

At Printyo, we stock both materials and regularly guide customers based on project specs. For example, a 3 millimetre foam board is ideal for a quick pop-up store, while a 10 millimetre PVC sheet is perfect for an outdoor cafe menu board.

Use Cases We See Every Day

As one of Australia’s leading print shops, we see a huge range of use cases for both materials:

Customers use foam board for:

  • School and university presentations
  • Internal office signage (like temporary meeting room labels)
  • Photo mounting for exhibitions
  • Indoor promotional displays
  • Vision boards or idea mock-ups

Customers use PVC foam board for:

  • Real estate signs placed outdoors for months
  • Dimensional lettering for office and lobby signage
  • Restaurant menus that are cleaned multiple times a day
  • CNC-cut brand logos for retail spaces

Performance in Australian Weather

Australia is known for unpredictable conditions, and in Melbourne especially, you can have sunshine, wind, and rain all in one afternoon.

That is why material choice matters.

According to the Australian Bureau of Meteorology, Melbourne receives an average annual rainfall of 603.5 millimetres.

Foam board is not built to handle that. It absorbs water, warps easily, and loses its form in humidity.

PVC foam board, however, is water-resistant, rigid, and holds its shape regardless of climate. That is why over 70 percent of outdoor signage projects at Printyo are printed on PVC foam board.

In fact, a 2023 study by Sign Research Australia reported that 68 percent of foam board signs used outdoors had to be replaced within six weeks due to weather-related damage.

Surface Finish and Customisation

Both materials are printable, but they behave differently when it comes to finishing:

Foam Board:

  • Matte surface with paper or plastic laminate
  • Accepts ink and adhesive easily
  • Can be mounted or framed
  • Not suitable for wet-wipe markers or frequent handling

PVC Foam Board:

  • Smooth, waterproof surface (can be matte or gloss)
  • Supports direct UV printing, vinyl application, and engraving
  • Excellent for CNC routing, custom shapes, and painted letters

At Printyo, our CNC machines can handle intricate PVC cuts for dimensional logos, while our flatbed printers produce sharp, high-definition prints on both substrates.

Material Durability and Strength

If your sign is going to be touched, moved, or exposed to sunlight, strength matters.

Foam board dents easily. It is great for temporary use but cannot stand up to pressure.

PVC foam board is dense and impact resistant. It resists scratches, flexes slightly without breaking, and maintains its print quality over time.

This makes PVC ideal for businesses that need to reuse signage or invest in branding elements that will last.

A Simple Way to Choose

Is the sign going outdoors or in a humid area? Go with PVC.

Does the project need to last more than a few weeks? PVC again.

Are you printing something for a one-day event or temporary setup? Foam board is perfect.

Is cost or ease of cutting the top priority? Foam board.

Need to impress clients or customers with a premium display? PVC every time.

Things you Must Clarify When you are Placing the order

When placing an order, do not just say “foam board.”

Clarify:

  • What thickness you need
  • Whether the board will be exposed to weather
  • How long you want the board to last
  • If you will be writing on it, hanging it, or cutting it.

Conclusion

Foam board and PVC foam board are not interchangeable. They serve different purposes. Choosing wisely is not about upselling; it is about performance.

If you want your signage to last, resist damage, and represent your brand professionally, PVC foam board is often the smarter long-term investment.

If your project is short-lived, easy to carry, and needs to fit a tighter budget, foam board is perfect.
